Classify the route by the hardware it connects
Identify whether the flex links sensors, a camera, a radio or power hardware. Define current, signal and reference requirements for the actual circuit. The power-distribution guide helps avoid treating every lightweight interconnect as a suitable power conductor.
Drone interconnect decisions
| Constraint | Specify | Review |
|---|---|---|
| Mass and packaging | Complete installed assembly | Real system benefit |
| Vibration and movement | Mounts, gimbal or folding path | Support and representative testing |
| Field repair | Replacement boundary and tools | Accessible service procedure |
Protect the circuit from airframe loads
Show mounting points, possible contact with structure and the location of connectors relative to vibration sources. Use strain relief to give loads a controlled path into the airframe. A small component mass can still matter when a connector region lacks support.
For a gimbal or folding arm, provide the full movement and stowage envelope. Include service and transport configurations alongside normal operation. Account for assembly tools and fasteners that may cross the circuit route during repair.
Evaluate mass savings with repair and verification
Compare the complete installed interconnect, including reinforcement, connectors, fixtures and protection. Define whether a damaged circuit is replaced independently or with a larger module. Prototype evaluation should use representative mounts and the required operating conditions, with relevant electrical or camera-function checks. Do not interpret a lighter bare circuit as proof of improved system reliability.
Before you release the design
- Identify the electrical role before choosing conductor geometry.
- Include flight, stowed and service configurations.
- Define connector support and airframe contact risks.
- Compare complete installed mass and replacement effort.
Watch points
- Removing wire weight can add connectors or reinforcement that change the expected system-level saving.
Practical questions
Can a flex replace the main power wiring?
Only after a specific electrical, thermal, mechanical and safety review. A design appropriate for sensor signals cannot be assumed suitable for high-current delivery.
Does a fixed route need a movement review?
Yes. Define vibration, installation and repair loads even if the circuit does not intentionally bend during normal operation.
