Explain why each cutout exists
Identify whether an opening provides assembly access, separates branches, clears a component, or allows a specific motion. Use the mechanical model to show the intended interaction. Remove ambiguous decorative geometry from the release package. Where a slot ends near a loaded region, make that termination a deliberate engineering review item.

Review copper and support near the edge
Overlay all copper, coverlay, and reinforcement boundaries on the outline. Examine narrow webs, inside corners, and places where an operator may grip the part. Coordinate load-path planning so a support or clamp does not introduce force into a vulnerable outline feature. Agree fabrication clearances and shape tolerances for the actual cutting process.
Define how the shape will be checked
Choose datums and inspection conditions for flexible branches that move freely when unrestrained. A free-state outline measurement and a fixture-based fit check answer different questions. Include critical corner and slot details in prototype handling trials. Record any tear initiation or edge damage before continuing with a movement test, so pre-existing damage is not mistaken for a later fatigue mechanism.
Before you release the design
- Assign a functional reason to each slot and cutout.
- Inspect inside corners with the full motion and handling sequence.
- Review edge-to-copper and coverlay clearances with fabrication.
- Specify whether critical geometry is measured free or supported.

- A nominally rounded outline is not a substitute for reviewing local forces.
Practical questions
Can I use a slot to make a region more flexible?
Treat that as a design hypothesis. Review the remaining conductor paths, edge geometry, handling, and actual motion, then verify the candidate construction.
Why can an accurate outline still fail a fit check?
The flex can change shape when unconstrained, and the assembly may locate it from different references. Align drawing datums, inspection support, and product mounting references.
